The plant comprises <strong>four main departments<\/strong>:   <\/p><ul><li>Filtration  <\/li><li>Mixing  <\/li><li>Microencapsulation  <\/li><li>Quality Control (QC) and Packaging  <\/li><\/ul><p>The production layout is articulated and includes <strong>automated packaging lines<\/strong>, where the operator only has to feed the machines with batches of mixture (powder or liquid) and the corresponding packages. The other plants, while having standardized operating cycles &#8211; similar in logic to those of a large industrial washing machine &#8211; still require <strong>considerable human effort in loading and unloading operations.<\/strong>  <\/p><p>The workforce consists of:  <\/p><ul><li><strong>48 operators<\/strong><\/li><li><strong>6 maintenance technicians<\/strong>: 2 mechanical\/pneumatic, 2 electrical\/electronic, 1 construction  <\/li><li><strong>Two warehouses<\/strong>, one for raw materials (MP) and one for finished product (PF). Semi-finished products are stored by production operators in high-turnover department buffers.   <\/li><\/ul><p>Annual maintenance expenditure is around <strong>2 million euros.<\/strong> <\/p><p><strong>Instrumentation and data collection<\/strong> <\/p><p>There are already <strong>a number of measuring instruments<\/strong> in the plants, distributed in the various departments:  <\/p><ul><li>Thermocouples  <\/li><li>Electronic pressure gauges and pressure transducers  <\/li><li>Flow meters  <\/li><li>Hygrometers  <\/li><li>Vibrometers and accelerometers  <\/li><li>Load Cells  <\/li><\/ul><p><strong>All of these devices are already digital or equipped with electronic sensors<\/strong> capable of converting physical quantities into electrical\/digital signals. However, until recently <strong>the data collected by these instruments were not systematically acquired, stored or integrated into a centralized information system.<\/strong>  <\/p><p><strong>Existing information systems<\/strong> <\/p><p>The IT organization provides:  <\/p><ul><li>A <strong>central<\/strong> <strong>management system<\/strong> (ERP type) with the modules:  <\/li><li>Purchases  <\/li><li>Materials Management  <\/li><li>Personnel management  <\/li><li>Production  <\/li><li>Shipping  <\/li><li>Billing and accounting  <\/li><li>Finance and management control  <\/li><li>A <strong>warehouse application<\/strong> with barcode loading\/unloading capabilities and dynamic location management  <\/li><li><strong>Excel sheets<\/strong> for:  <\/li><li>Maintenance  <\/li><li>Quality Control  <\/li><li>Reporting with pivot tables and manual dashboards  <\/li><\/ul><p>The plant&#8217;s enterprise network architecture is based on a combination of traditional technologies and modern solutions, with the following main elements:  <\/p><ul><li>Industrial WiFi  <\/li><li>Wired Ethernet network  <\/li><li>VPN (Virtual Private Network)  <\/li><li>On-premise server + hybrid cloud  <\/li><li>Firewall and network segmentation  <\/li><li>Industrial Access Points  <\/li><\/ul><p> <\/p><p><strong>The challenge: building a data infrastructure<\/strong> <\/p><p>The first step was to <strong>survey all the data already present in<\/strong> existing <strong>facilities<\/strong> and digital systems. This made it possible to:   <\/p><ul><li>Identify active and digitizable data sources  <\/li><li>Map the physical variables measured by the instruments (temperature, pressure, vibration, flow rate, humidity, weight, etc.).  <\/li><li>Understanding where <strong>data were not yet being generated<\/strong> or collected in a structured way  <\/li><\/ul><p>Next, the <strong>data acquisition and centralization phase<\/strong> began, with the goal of:  <\/p><ul><li>Update and integrate firmware and protocols of field devices to ensure interoperability and proper data transmission  <\/li><li>Normalize and standardize data from devices with different formats and protocols through dedicated middleware software  <\/li><li>Gather available information from the field in real time  <\/li><li>Generate information on manual machine loading and unloading operations by equipping operators with tablets or barcode\/QR code readers to record activities performed and associate batches moved, with integration to management or a dedicated app.  <\/li><li>Historicize them in relational databases, data warehouses, and data lakes  <\/li><li>Analyze them through intelligent dashboards and business intelligence tools  <\/li><\/ul><p> <\/p><p><strong>Toward a \u201csmarter\u201d factory<\/strong> <\/p><p>Dashboards, built with simple and accessible tools such as Microsoft Power BI and Excel connected to corporate databases, now enable:  <\/p><ul><li><strong>Monitor plant efficiency<\/strong> in real time  <\/li><li><strong>Identify anomalies or process drifts<\/strong> through analysis of historical data  <\/li><li><strong>Support maintenance decisions<\/strong> based on objective indicators and KPIs  <\/li><li>Improve <strong>production scheduling<\/strong> according to plant availability and conditions  <\/li><\/ul>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t<div class=\"elementor-element elementor-element-fc6d20b e-flex level of digital awareness<\/strong> among staff  <\/li><li><strong>Reduce plant downtime<\/strong> related to unplanned failures  <\/li><li>Initiating a transition to a <strong>predictive model of maintenance and production<\/strong><\/li><li><strong>Simplify reporting activities<\/strong>, resulting in time savings and increased data reliability  <\/li><\/ul><p>Below are the main KPIs, before algorithms<\/strong> to anticipate maintenance needs and optimize production cycles. This case shows that <strong>even in SME contexts<\/strong>, starting a path to <strong>digitize logistics-production processes<\/strong> can start from what already exists: raw data, partially digital tools and Excel sheets. All that is needed is to <strong>put<\/strong> things <strong>in order, integrate, collect, visualize and improve<\/strong>.
